VibGuard IIoT Prevents Over $1.7 Million in Losses for Two South African Operations

In heavy industries, accurate data on the condition of mission-critical equipment is everything. However, this is only effective when captured at the right time through real-time monitoring. Only then can it inform maintenance teams of early signs of failure and enable decisive action before issues escalate.

VibGuard IIoT

VibGuard IIoT, a Fluke Reliability solution implemented in South Africa by Yellotec, provides this capability through real-time, high-frequency online vibration monitoring, multi-channel diagnostics, and advanced fault detection. Each device supports up to 20 vibration channels, using synchronous sampling to detect subtle deviations, establish trends, and issue early warnings.

Case Studies of Efficiency

Two recent case studies demonstrate how VibGuard IIoT’s efficiency in real-time monitoring helped operations avoid losses exceeding $1.7 million.

  1. 750 kW Incline Conveyor Motor at a High-Throughput Colliery

At a high-throughput colliery, a 750 kW incline conveyor motor showed increased bearing vibration. While levels remained below conventional alarm thresholds, the persistence raised concern due to the motor’s critical role.

Continuous monitoring revealed harmonics at 177.6 Hz, high-frequency acceleration peaks near 5 kHz, and sidebands matching the bearing cage frequency. Modulation at twice the line frequency ultimately confirmed electrical fluting caused by circulating currents from a variable speed drive.

After lubrication proved ineffective, the motor was replaced during a planned outage. This intervention helped avoid unplanned downtime and losses of approximately R6.7 million (about $386,000).

  2. Primary Gyratory Crusher

In a second case, a primary gyratory crusher experienced a sharp increase in vibration, with velocity rising from 0.4 mm/s to 4.8 mm/s. Spectral analysis identified elevated input pinion gear mesh frequencies with sidebands linked to main shaft rotation.

Further investigation indicated sheared dowel pins at the step bush. Early intervention prevented cascading damage, avoided eight hours of unplanned downtime, and eliminated potential losses of R26.7 million (around $1.52 million).

The Value of VibGuard IIoT

These cases underscore the value of continuous condition monitoring. VibGuard IIoT provides actionable insight through trends rather than alarms. This capability enables proactive maintenance, reduced downtime, improved reliability, and measurable returns.
